USA Pickleball limits combined length and width to 24 inches, with a maximum length of 17 inches, so most paddles run 15.5 to 16.5 inches long, 7.5 to 8.25 inches wide, and 13 to 16mm thick at the core. Elongated, standard and widebody shapes each need a different cavity, and we cut the dieline to the shape you make.

One detail decides whether a paddle box works. The face is the sensitive surface. Raw carbon and textured composite faces carry the grit that generates spin, and rubbing against board or foam in transit polishes it away. So we design inserts that contact the edge guard and handle rather than the hitting surface, and can add a peel-off face film where the finish is delicate.
Structures include printed tuck and tray, sleeve and tray, rigid boxes with a foam or paperboard cradle, and corrugated mailers for direct despatch. Windows in clear film or die-cut paper show the face graphic without opening the pack.
Materials and production designed for durability
SBS paperboard at 18pt to 24pt and rigid greyboard around 2mm give the hand feel retail and gift packs need. E flute at 1.5mm and B flute at 3mm add strength for bulk shipping.
Inserts come as die-cut paperboard cradles, moulded pulp supports or EVA foam. Paperboard and pulp are the usual choice now, since they protect a flat product as well as foam and keep the pack plastic free.
Paddle boxes are long and flat, which makes them a dimensional weight problem. Carriers bill cubic inches divided by a divisor, commonly 139 on UPS and FedEx domestic, so trimming the cavity to the paddle cuts freight on every unit.

FSC certified paperboard, recycled kraft, PCR content and soy based inks are available, along with paper inserts that replace foam entirely.

Lamination, foil and film windows usually take a box out of that stream, and die-cut paper windows are the alternative where recyclability matters more than clarity.
